Stage Retrofit of a bumper test system

Background and Necessity of the Retrofit

This exciting project was all about modernizing a bumper testing system of a premium OEM from southern Germany for the renowned German automotive supplier REHAU in Feuchtwangen.

In the context of the modification and expansion of the test trolleys and to ensure continuous support, the decision to carry out a retrofit by the experienced experts and long-standing partners of Berghof was an easy one.

Scope of the Retrofit

Berghof modernized the test cabinets for two dual test stations that test front and rear bumpers in parallel and perform both electronic and visual inspections. The new test cabinets were equipped with the latest hardware and software and included the following 19-inch Berghof test units:

  • Two Merlin Bumpers (LIN, CAN-FD, current and resistance test, MF-Sat)
  • One front and one rear distribution unit
  • One supply unit
  • One uninterruptible power supply (UPS)
  • Two Valeo 10.x test units.
     

Despite the extensive modernization, the new test cabinets had to be as similar as possible to the existing systems in terms of height, width and depth.

Software Integration and Standardization

One of the key factors in the project's success was its efficient and cost-effective implementation:

  • The current Berghof software enabled seamless management of test jobs and smooth interface communication, for example with the cabin, robot and high-speed doors.
    Additional extensions were implemented for new series, test contactings and specific sensors.
     

The retrofit also included the integration of new sensors and enhancements, including Valeo 10.x sensors, Vitesco hands-free access sensor, MMR sensor, SUV camera, Continental pressure sensor and wireless transmitters.

Minimal Downtime Thanks to Turnkey Solution

Due to the standardization of the Berghof test systems, the entire installation of hardware and software could already be carried out in advance at Berghof. This resulted in a significant reduction in downtime. The test system was delivered as a “turnkey solution”, so that only the connection and final commissioning were required on site.

Thanks to this approach, each of the two test stations was successfully put into operation within just one weekend, reducing downtime and operational risks to a minimum.

With the successful retrofit of the bumper test system, Berghof was able to provide REHAU with a modern, future-proof and efficient testing solution. The combination of technological updates, standardized implementation and minimized downtime ensures a sustainable optimization of the testing process.
